Removing the intercooler. For the sake of keeping things easy and clean, we’re going to remove the intercooler without disconnecting any coolant lines. This truck is setup with methanol and the injection line was removed to prevent crimping the connector when the air charge tank is rotated out of the way.
5. Loosen hose clamps remove the air pipe connecting the cooler to the inlet pipe for the throttle body. Tool(s): A

6. Loosen the hose clamp on hose from charger to air charge tank on the air charge tank end. You should now be able to pull the air charge tank free and rotate it out of the way. Tool(s): A

7. Remove intake pipe. Tools(s): A, B, C

8. Remove the mount plate for the air charge tank support bracket. Tools(s): D

9. Remove plug wire separators from valve cover studs. Be careful not to apply to much force when trying to remove, these are cheap plastic parts that break easy. Tool(s): (no official tool recommended, long neck dykes or similar tool may be used, but will increase chances of breaking separators.)
23.jpg25.jpg

10. Remove plug wires from plugs. Push up out of the way. Driver side requires some awkward body positioning to rear the rear plug wires. Unplug hose for PCV valve from valve covers. Tool(s): E
64.jpg27.jpg65.jpg

11. Removing valve cover bolts. The rear lower bolt has an L bracket with a Christmas tree that runs through it perpendicular; this has to be bent slightly back towards the fire wall to fit your socket onto the bolt. On supercharged cars a 7/16 box wrench will need to be used to remove the front stud/bolt. (With these bolts out, it would be a good time for SC cars to swap this stud/bolt with the bolt directly above it.) Tool(s):F, G, H, I,
30.jpg31.jpg

12. Remove valve cover, should just lift off once all stud/bolts and bolts are removed. Inspect the valve cover gasket, if in good condition reuse, if broken, torn or cracked replace.
13. Place valve cover face down on bench. Valve cover contains oily parts, only work on a surface that you are comfortable cleaning up when done. Remove gasket from valve cover. Remove bolts holding in valve cover baffle. Remove baffle and foam insert. Tool(s): A
32.jpg35.jpg

14. We use a solvent tank to clean and prepare the valve cover, baffle and foam insert. With this cleaning you are trying to remove any contaminants or foreign particles that may be present, especially in the foam insert which tends to catch things much like an oil filter. As with everything we do at EED, cleaning and taking the time to properly prepare every part for every job is key to a successful result.
40.jpg37.jpg38.jpg39.jpg

15. Place template so that when the breather is installed it will not over hang any corners or edges. We prefer the top of the center bulge as pictured. Clamp template, double check for clearance. Use center punch to mark holes. Remove template. Drill holes. Tool(s): J,K,L,M
41.jpg42.jpg44.jpg43.jpg

16. De-bur holes. Clean away ALL shaving from valve cover, wipe all surfaces clean of any shavings or dust from drilling.
17. If not already installed, insert the provided gasket into the groove on the breather, make sure that it is snug and completely pressed into the groove all the way around.
54.jpg

18. Place breather, make sure all holes align and the gasket will seat properly.
50.jpg

19. Apply a small dot of Loctite to the threads of each bolt and hand thread them through the valve cover into the breather. Tighten with allen wrench until snug (Loctite will prevent the bolt from backing out). Tool(s): A,P
53.jpg

20. Reinstall foam and baffle. Small tabs may need to be cut from baffle near bolts for breather to proper fitment. Apply a line of silicone along the top side of the valve cover (DO NOT USE CLEAR SILICONE). Tool(s): N, Q

22. Plug passenger side PCV breather valve nipple.
23. Place valves cover back on engine.
82.jpg83.jpg84.jpg

24. Thread all bolts and stud/bolts by hand. Tighten each bolt and stud/bolt to 95 INCH/lbs. Tool(s):F, G, H, I

25. Remove 2 10mm bolts holding the left side of the Drivers side headlight in. Tool(s): O

26. Place catch can behind headlight housing mounts, in front of upright. Reinstall 10 mm bolts, place air temp sensor as pictured and re-secure with 10 mm bolt. Tool(s): O
106.jpg107.jpg

27. Route hose from the passenger side breather, under intake manifold, around the outside of the coolant overflow tank to the catch can. Route driver side hose along valve cover and parallel passenger side hose from front of valve cover to catch can. Tighten AN fittings at both ends by hand. Tighten AN fitting with wrench until snug. Tool(s): R
117.jpg118.jpg120.jpg121.jpg

28. A zip tie or two can be used to clean up the lines.
122.jpg

29. Recheck all fittings to ensure they are tightened properly.
112.jpg

30. Reconnect positive and negative battery terminals.
31. Start engine and check all fittings for any sign of leak.
32. If everything checks out, close hood, test drive and check again for any problems (i.e. leaks)

Maintenance
At every oil change attach a drain tube to the petcock at the bottom of catch can. Open the petcock and completely empty the tank. Also check around both breathers, lines, and connectors for any sign of oil leaking.

*Note about ¼” drives: ¼” drives allow you to get tools into tighter areas and will not allow as much torque to be placed upon a bolt, nut, etc, meaning less potential damage to the hardware you’re trying to remove.
